I believe the servos have been changed for the RB2000 but I will definitely have to look into that. Screenshots of the RB2000 software seem to indicate that you can dial the servos precisely.
I'm modeling him in Maya (I come from a game art background) but I will post an .obj file which anyone should be able to convert to their needs. I agree with the OP in that such a project should be open source, so to speak to benefit the community.
It will probably be a little while before I can post it though because I will need to sort out at least how the shells will fit together. I have some ideas about using snap-fit type extrusions that can be slid and locked into place for certain areas, but I'm not used to such precise technical modeling so I'll need to figure this stuff out as I go. I'll post progress pictures once I get into it.
Depending on the measurements of the servos and boards ppl might use, the internal structures to hold things in place will need to be done by each individual. I will post my own solution but I will be interested to see how others do it too. As you mentioned before the wiring is going to be another issue.
